No matter how careful I measure and cut twice it still comes out too short.

glad you were cautious and got it out!

Mark you make a good point. On cars and bikes with aluminum heads and super long reach I typically apply a very small amount of anti seize to threads

Hi I have sent for a cable kit to make up a throttle cable on a dt1 (no oil pump ) it seems after reading members q&a this isn’t goin to be straight foward task !!! Any help or info would e appreciated ! I have the old cable with the one cable in it which leads to the lower cable but no oil pump cable ., thank you

If i'm understanding your post you already run without the pump so nothing changes for you, just one cable from throttle to carb. I won't mention the pump as whatever ya doing it works for you.
If you 'do' have the pump, i think on mine 'without checking' i capped it off & reduced the minimum stroke to zero or less than zero. Even so, if you had no cable around the pump pulley & on minimum stroke i'm sure it would leave enough oil in the pump to lubricate the gears after its stopped pumping constantly. Reducing stroke is easy, just remove a washer or more 'shim' from under the plate to reduce or stop it stroking while capping the line in from the tank. I wouldn't block off at the cylinder doing it like that. Clutch cover off of course to remove pump & shaft & then make a blank off plate if you wanted to go that way.
